
The Real Deal with Lead Wire Sealing in Recessed IR Heaters
If you’ve ever worked with recessed infrared ceiling heaters, you know they live in a brutal environment. They’re tucked away in a tight space where heat just piles up. Here’s the problem: if your lead wire sealing is sloppy, that heat will eventually bake the insulation until it cracks. Then you’ve got a short circuit on your hands. I see this all the time with cheap, generic parts where the “seal” is really just a messy bead of low-temp silicone. It doesn’t stand a chance.
Why the basic stuff fails
Most off-the-shelf heaters use basic potting, but that doesn’t work when the heat has nowhere to go. The wires go through a constant cycle of heating up and cooling down. Cheap seals shrink over time. That leaves a tiny gap—just enough for dust or moisture to creep in. Once that happens, you get carbon tracking and arcs. Before you know it, the insulation is toast and the whole unit is dead.
How we do it differently
We take a more aggressive approach to stop that high-temp aging. We use high-Tg epoxy resins and wrap them in specialized heat-shrink sleeves. It basically creates a fortress around the connection. But it’s not just about keeping the water out. It’s about keeping things still. By locking the lead wire firmly in place, we stop it from vibrating or shifting as the metal expands and contracts. This means the copper doesn’t get fatigued at the solder joint. It just stays put.
The catch: You can’t just “fix” it
There is a trade-off here. Because this seal is so solid, the lead wires are permanent. You can’t just unplug them or desolder a wire for a quick patch job. If a wire gets cut, you’re replacing the whole heating element. It sounds harsh, but we’d rather you replace a part once every few years than deal with a short circuit happening inside your ceiling.
One last thing on installation
To make this actually work, you have to use the right wiring. Please, use high-temp silicone or PTFE-coated leads. If you pair a high-end sealed heater with cheap PVC wiring, the wires will melt long before the heater even breaks a sweat. Make sure your cable specs match the heater’s output, or you’re just creating a weak link in your safety chain.
